Installation Mistakes That Can Damage a Duct Heater

Many duct-heater problems originate outside the heater itself. Restricted filters, a reversed fan, a closed damper, an elbow directly at the inlet, or a control sequence that energizes heat without proven airflow can create severe local overheating. The installation should therefore be reviewed as a complete air system.

Provide straight, uniform airflow where practical and follow the approved mounting orientation. Support the duct so its weight and thermal movement do not distort the heater frame. Seal joints appropriately, but preserve access for terminal inspection and element removal. Cable glands, grounding, enclosure covers, and field wiring must comply with the area classification and project documents.

The control system should prove fan operation and minimum airflow before enabling heat. It should remove heater power on loss of airflow, high discharge temperature, or an independent high-limit trip. A timed fan run-on after shutdown may be appropriate to remove residual heat, depending on the process and manufacturer instructions. Sensors must not be placed where radiation or poor mixing produces a false reading.

Maintenance teams should inspect filters, fans, dampers, terminals, contactors or power controllers, insulation resistance, and element cleanliness. Deposits can block airflow and act as insulation on the sheath. Any repeated trip should be investigated rather than bypassed. Correct airflow and interlocks are essential to both safety and service life.

Sensor location is a frequent source of poor performance. A sensor installed too close to the elements may read radiation rather than mixed-air temperature, while one installed in a low-flow corner may respond slowly. This can lead to short cycling, overshoot, or an incorrect assumption that the heater is undersized. Adequate mixing distance and a representative measurement point should be established during duct design.

Commissioning should include actual measurement of airflow and phase current, not only confirmation that the fan motor is running. Verify damper positions, filter condition, fan rotation, control response, high-limit operation, and shutdown timing. The measured results provide a baseline for future maintenance and help distinguish a heater issue from a change in the surrounding ventilation system.
